<p>Dentists’ latest dental digital imaging systems utilize a digital sensor to take dental x-rays from inside a patient’s mouth, producing highly detailed digital images that enable dentists to make accurate diagnoses.&nbsp;Unfortunately, these scanners, built in the US and Europe, were priced too high to be sold in the Indian market.&nbsp;We were hired to design a product that delivered a similar capability but at a price point 50% lower, enabling dentists across India to afford one. The client would benefit by having a product they could sell profitably, while dentists in India would benefit from having access to the latest imaging technology.</p>



<p><strong>Solutions</strong></p>



<p>Our engineers designed&nbsp;a similar product for a significantly reduced cost by first finding out exactly what the client required the dental imaging system to achieve. Only by understanding the client’s requirements regarding capability, size, imaging, and more could a product be designed for the client to take to market.&nbsp;Once the requirements for the scanner were determined, design work could begin.&nbsp;While individual components, such as the sensor device, were fixed in cost, many other components had more flexible price points depending on the chosen capabilities and feature set.&nbsp;By collaborating directly with the client, our engineers discovered where different design components could be used without impacting the overall function of the dental imaging system.</p>



<p>Achieving this took full advantage of our broad team of experts, drawing on the team’s expertise in mechanical and industrial design, schematic design, micro­controller and imaging module design, PCB layout design, and user interface design. This wide range of skills contributed to a successful project, from the initial&nbsp;prototype&nbsp;and debugging stages through to the final product release and bill-of-material review.&nbsp;We’re able to offer incredible value on the&nbsp;design, fabrication, assembly, and testing of electronics products through a combination of high production standards and experience. Projects can often be modified to help meet a client’s budget without compromising on the must-have features that make the product desirable in a crowded market.</p>



<p>We achieve this through a collaborative design process, working with the client to establish which features are necessary and replaced them with a more cost-efficient feature set.&nbsp;The end design fulfilled the client’s criteria for providing similar functionality but at half the cost. Our team discovered that using imaging hardware, which processed the images slower, could make significant cost savings by collaborating with the client during the design process. The scanner produced images of comparable quality to the US versions, which cost twice as much but just took a little bit longer to process.&nbsp;Once the project was complete, the client had access to a less expensive design that could create units with another manufacturer or us at a price point that would allow access to the Indian market.</p>

<p>As major cities increasingly explore green alternatives to urban gridlock and smog-creating carbon emissions, bike-sharing services, unmanned street corner kiosks holding smart bikes for temporary rental are rapidly gaining popularity, projected to become a $6B global market by 2020.&nbsp;A pioneer in the urban bike-sharing movement sought to custom design a proprietary system for managing their asset inventory worldwide.</p>



<p><strong>Challenges</strong></p>



<p>A bicycle-sharing system, public bicycle scheme,&nbsp;or public bike share (PBS) scheme&nbsp;is a&nbsp;<a href="https://en.wikipedia.org/wiki/Shared_transport">shared transport</a>&nbsp;service in which&nbsp;<a href="https://en.wikipedia.org/wiki/Bicycles">bicycles</a>&nbsp;are made available for shared use to individuals on a short-term basis for a price or free. Many bike share systems allow people to borrow a bike from a “dock” and return it at another dock belonging to the same system. Docks are special&nbsp;<a href="https://en.wikipedia.org/wiki/Bicycle_parking_rack">bike racks</a>&nbsp;that lock the bike and only release it by computer control. The user enters payment information, and the computer unlocks a bike. The user returns the bike by placing it in the dock, which locks it in place. Other systems are dockless.&nbsp;For many systems,&nbsp;<a href="https://en.wikipedia.org/wiki/Smartphone">smartphone</a>&nbsp;<a href="https://en.wikipedia.org/wiki/Web_mapping">mapping apps</a>&nbsp;show nearby available bikes and open docks. In July 2020,&nbsp;<a href="https://en.wikipedia.org/wiki/Google_Maps">Google Maps</a>&nbsp;began including bike shares in its route recommendations.&nbsp;<sup></sup>The technical concepts of bike-sharing, tracking multiple bikes around town while networking their low-power base station kiosks represent a unique mobile design challenge.&nbsp;While tens of thousands of smart bikes needed to be tracked via GPS, their remote base bike-sharing kiosks needed to tabulate hourly user rentals accurately and accurately process high volumes of bike-sharing payment transactions while operating under limited solar power.</p>



<p><strong>Solutions</strong></p>



<p>We teamed with an emerging leader in the global bike-sharing space to implement the perfect solution: a mobile bike-sharing infrastructure incorporating advanced&nbsp;<a href="https://www.syrma.com/products/">RFID technology</a>. Our engineers designed a robust network model structured around a controller area network (CAN) protocol in collaboration with the company.&nbsp;This network links assets via the real-time internet connectivity and accurately processing electronic user payments hosted on high-capacity cloud servers.&nbsp;An essential element of the system is our embedded 5mm RFID tag, which keeps each bicycle in constant connection with the central network.&nbsp;We’ve worked with bike-sharing companies to overcome multiple hardware manufacturing challenges, such as developing a custom assembly process to accurately solder 0402 SMT components at an accelerated throughput rate to support aggressive deployment schedules.&nbsp;These businesses would typically have to farm out design and manufacturing among several vendors, often with mixed results. We delivered a one-stop, end-to-end EMS solution from concept to completion.</p>

<p>The safety products division of a Fortune 100 multinational conglomerate produces a brand line of industrial safety harnesses designed to secure users against falls from bridges, oil rigs, scaffolding, or other elevated work areas. In addition to real-time tracking of this essential equipment, such as assigned user and current location, US OSHA standards require such harnesses to be inspected and re-calibrated regularly.&nbsp;This company pioneered the incorporation of RFID technology into these harness products, with embedded tags programmed with each unit’s serial number, enabling each unit to be scanned and monitored for adherence to these mandated maintenance timelines, as well as meeting requirements of local regulators, insurance companies, and often the management of the workplace itself.</p>



<p><strong>Challenges</strong></p>



<p>The client’s original product designs incorporated LF 134.2 kHz RFID tags while offering strong near-metal performance, which meant high-per-unit costs. Additionally, the client encountered supply chain difficulties from its original third-party tag supplier. These issues led their design and supply management teams to seek a new OEM manufacturing partner who could deliver reliable quantities.&nbsp;They also wanted to redesign the harnesses’ RFID components, focusing on comparable read ranges, in addition to size, form factors, and stronger durability in the harshest industrial environments.&nbsp;This included prolonged exposure to oils and petroleum products, alkaline and acidic chemicals, and extreme temperatures.&nbsp;With continued regulatory attention focused upon industrial fall prevention, the technological refinement of harnesses and other protective equipment is an increasingly important responsibility of trusted safety brands, as well as a lucrative opportunity for their OEM electronics manufacturing partners.</p>



<p><strong>Solutions</strong></p>



<p>Following a casual introductory discussion with client representatives on the floor of an industrial product tradeshow, our team recognized this would be a terrific opportunity to leverage our RFID design and manufacturing expertise into developing cost-competitive alternative RFID tags, per the client’s specifications for design, packaging, materials, and performance parameters.&nbsp;Our RFID engineers proceeded to facilitate a series of onsite meetings with the client’s harness product team to gather information for a formal contract bid. From the outset of the initial discussions, the client was particularly impressed with our RFID team’s hands-on engagement, as well as expertise in materials and product design.</p>



<p>We also offered competitive advance BOM pricing estimates, which were firmly adhered to throughout the development process.&nbsp;After thorough product design and materials evaluation phases, we presented the client with a series of prototype 13.56 MHz, ISO 15693-compliant HF tags, encased in durable, specially engineered plastic material&nbsp;embossed with the client logo, engineered to deliver reliable performance under virtually any operating conditions.&nbsp;Today, we supply this client with 6 different SKUs of these RFID tags, having shipped extended quantities of product units for the safety harnesses to date. This latest success story further illustrates our unique expertise in developing and high-volume manufacturing of leading-edge RFID applications.</p>

<p>A major global OEM of safety lighting systems experienced ongoing problems with their existing manufacturing vendor, quality issues, as well as staggering months behind their agreed-upon production schedule. The company sought a fresh start with a more reliable contract manufacturing partner for their next major project: re-engineering their aging line of vehicle safety lighting components to achieve a stronger foothold in that market.</p>



<p><strong>Challenges</strong></p>



<p>Realizing the advantages of India’s emerging manufacturing economy, they established a formal evaluation process among several of that country’s prominent electronics manufacturing services (EMS) providers.&nbsp;The client sought an EMS partner who could accomplish these specific objectives:</p>

<li>Flexibility to manage a high-mix and low-to-mid-volume product line</li>



<li>BOM cost reduction</li>



<li>Replace obsolete through-hole designs with contemporary SMT architecture</li>



<li>Engineering and manufacturing expertise to deliver reliable safety lighting products that withstand harsh environmental conditions, including passing underwater submersion testing for extended time periods</li>

<p>During the initial meeting process with potential vendors, the company eliminated those who appeared unprepared or less interested in winning the account. The list of candidates whittled down to two finalists: a company and us in South India. The ultimate decision would be determined via a virtual contest, a trial engineering/production project assigned to each company. The superior result would land the permanent account.</p>



<p><strong>Solutions</strong></p>



<p>We positioned our ample resources toward tackling the client’s challenges, assigning a dedicated program manager to oversee product development personally. Our ECAD/MCAD team developed advanced form-fit-function solutions for the safety lighting systems that improved upon the client’s original product designs.&nbsp;Also, the waterproofing requirements were quickly solved after our engineers suggested stronger glue bonding in the board assemblies, one of many innovative designs for manufacturability (DFM) process improvements.</p>



<p>Our existing supply chain ecosystem and internal vendor qualification process ensured each supplier adhered to ISO-9000 guidelines, resulting in a speedier manufacturing process at significant cost savings.&nbsp;Over an accelerated 3-month timeframe, we outperformed our competition, impressing the client with a solid value proposition that best fit their needs. After this successful trial, we’d similarly revamped the client’s full vehicle product line, approximately 30 individual SKUs. By providing innovative design and cost-efficient safety lighting systems, we’ve proven to be the perfect choice for custom EMS services.</p>

<p>A client in the US specializing&nbsp;in large, high-cost antennas wanted to launch their product into the growing but highly competitive Indian market. While the antennas had been successful in its home market, the US’s large shipping costs and expensive production processes made&nbsp;a profitable launch in the Indian market unlikely.&nbsp;This, coupled with the fact that the current specifications for the&nbsp;antennas weren’t ideal for the Indian market, led them to contact us for help since a large market for the product already existed.&nbsp;Our task was to refine the product specification, manufacturing method, and supply chain and advise on local regulations to allow for a profitable and successful product launch.</p>



<p><strong>Solutions</strong></p>



<p>The first step to addressing this challenge was to study and understand the original product and the technology it was built on and comparing this to the needs of the Indian market.&nbsp;We created a two-phase plan to bring the antennas to the&nbsp;market at a price point that would enable them to be highly competitive compared with similar local products.&nbsp;The manufacturing of the antennas was localized to India, as the original product was large and bulky when constructed, which allowed shipping costs to be significantly reduced since individual components are much easier and cheaper to ship.&nbsp;Second, we gradually shifted the supply chain to India; sourcing components locally wasn’t only&nbsp;cheaper and reduced shipping and transport costs further.</p>



<p>At this point, the antennas were modified to suit the Indian market further. Some features and functions were removed because, while desirable in the U.S.,&nbsp;they&nbsp;weren’t a fit for the local market. This further reduced the bill of materials and enabled the product to be sold profitably.&nbsp;By localizing the supply chain and modifying the design to suit the local market, a product of similar quality to the original one was produced&nbsp;with&nbsp;a reduction in production costs of almost 40%. This allowed our client to gain a significant market share of the fastest-growing mobile phone market in the world. We used our&nbsp;understanding of the local market with that of the product and the technology behind it, which allowed us to re-engineer their product and take it from a loss-leader to a highly profitable offering.</p>

<p>A global concept-to-product camera development services company sought an end-to-end manufacturing solution for the dense assembly of fine pitch camera imaging components, including leadless packages and system-on-module (SOM) for embedded camera modules, USB camera boards, and other specialized imaging uses, including advanced industrial machine vision and other automation applications.</p>



<p><strong>Challenges</strong></p>



<p>We were tasked to manufacture the client’s products and sub-assemblies in compliance with each camera imaging component’s equipment data package (EDP). Many components required intricate assemblies within small footprints, including ultra-fine-pitch ball grid array (BGA), leadless lead-frame package (LLP), and multiple printed circuits linked by delicate wiring harnesses.&nbsp;For streamlined production and quality control, the client also required a comprehensive design failure mode and effect analysis (DFMEA) and process failure mode effects analysis (PFMEA) for every camera component to evaluate and eliminate potential manufacturing defects.</p>



<p><strong>Solutions</strong></p>



<p>Our team used their product manufacturing expertise and worked closely with the client to develop durable, high-quality product prototypes.&nbsp;After conducting comprehensive DFMEA/PFMEA reviews for each product, our engineers recommended multiple enhancements for improved design and reliability.&nbsp;They reorganized and streamlined production methods, including adding an innovative QR code-based process for accelerated assembly of small-footprint circuit boards.&nbsp;Reviewing the client’s BOM expenses, they achieved significant cost savings, leveraging their global ecosystem of high-quality suppliers.</p>

<p>A global dental prosthetics maker envisioned a new method for identifying and tracking dentures, from the point of manufacture at the lab to end-use among residents at nursing homes and other care facilities. While 23 US states currently require some form of physical user identification on each denture, compliance has typically been deficient.&nbsp;The reason is that the added costs associated with engraving patient names on the dentures and a user’s typical reluctance to reveal themselves as a denture wearer.</p>



<p>In nursing facilities, because most dentures lack user names, it’s often difficult to match individuals with their dentures after they’ve been routinely collected for cleaning and maintenance or misplaced. These facilities also face potential HIPAA medical confidentiality violations if a labeled denture is mishandled and user identity is exposed beyond facility personnel.&nbsp;With the high costs of custom-made dentures and their day-to-day necessity for the user, this common problem called out for an innovative technical remedy.</p>



<p><strong>Challenges</strong></p>



<p>The client looked at embedding miniature passive RFID tags into a denture, which could be wirelessly scanned, logged, and identified via a custom software app.&nbsp;They initially discussed this idea with us at a medical device tradeshow after learning of our past success with RFID tags, smaller and medical-grade tags combined with our own readers and software across multiple mobile tracking applications. Our product team then set about developing the necessary hardware and software to the customer’s specifications.&nbsp;Bringing the convenience of RFID technology to dentures meant tackling several unique requirements:</p>



<ul class="wp-block-list">
<li>Tags must be small enough to be embeddable within dentures while delivering full RFID function within standard denture materials.</li>



<li>Embedded tags must be able to withstand regular exposure to oral bio-acids, as well as routine cleanings using standard dental cleaning products.</li>



<li>All materials used in this application meet compliance with FDA bio-compatibility regulations.</li>
</ul>



<p>Scanned dentures would be automatically linked to the client’s custom-developed proprietary website database, enabling dentists, labs, and patients to authenticate dentures via a three-part digital certificate containing every product unit’s unique identifier (UID) along with important patient data.</p>



<p><strong>Solutions</strong></p>



<p>Following a detailed analysis of the technical specifications, our hardware engineering team developed the optimal tag and reader combination. They determined a 5 mm epoxy-encapsulated ISO 15693 HF tag would withstand the long-term conditions of dental use and maintenance. These tags were paired with our standard plug-and-play USB RFID reader.&nbsp;We simultaneously assembled an in-house software team to execute the web and mobile app development and quality assurance for the client’s dentures ID solution.&nbsp;Our software team custom-designed the corresponding denture app.</p>



<p>The digital UID certificate formats were created using Microsoft .net 4.0 and SQL server development platforms without farming out software programming to a third-party vendor.&nbsp;QA included peer reviews, code reviews, and custom test development, along with regular project audits.&nbsp;Our software engineers recognized compatibility issues with later models of some name-brand smartphones during our initial project testing. The problem was traced to those phones’ internal wireless charging system, which blocked RFID reception.</p>



<p>To adopt this solution into a universal option for all mobile devices, our hardware team suggested including an NFC tag alongside the original ISO 15693 tag, which could prove equally readable by all mobile devices. Our software team devoted an additional three months to adapting a downloadable Android mobile app that could utilize the low-power NFC readers built into those devices.&nbsp;“The universal readability of the RFID chips is what makes this application so appealing. The real promise is that it’ll significantly reduce labor costs at the dental labs, and this will be a major selling point the labs can offer to dentists.&nbsp;We believe this represents a real milestone in the industry,” said the Company’s CEO.</p>



<p>Following successful prototyping and initial DFM planning for this innovative RFID denture ID solution, the client shepherded the system components through the FDA 510(k) premarket approval process for oral products. As RFID-based denture identification was essentially a new product category, the FDA required an especially lengthy and comprehensive series of applications, committee proceedings, and other administrative hurdles.&nbsp;Following final FDA clearance in October 2017, the client gave us the formal go-ahead for a full production order. Tags packaged with digital certificate instructions for dental labs.</p>

<p>One of our recent clients is an emerging North American startup conceptualizing new uninterruptible power supply (UPS) enclosures, self-contained aluminum cabinets that ensure extended electrical availability in remote areas. They’re specifically targeting the energy storage needs of the underserved Indian market, both business users and household consumers.&nbsp;By India’s own set standards, only 10% of households in a village must have electricity to be considered electrified. As of August 2018, 91% of the total households are electrified in India. Rural areas in India are electrified non-uniformly, with richer states providing a majority of the villages with power while poorer states are still struggling to do so. [<a href="https://en.wikipedia.org/wiki/Rural_electrification">1</a>]



<p><strong>Challenges</strong></p>



<p>The client sought an India-based partner representing a home-field advantage, offering ample manufacturing resources, specifically printed circuit board assembly (PCBA). They also wanted this partner to provide full box-build integration and functional testing development for their enclosures, combined with minimal barriers to entry for domestic production and sales within India.&nbsp;They also required that their partner meet an exacting list of specifications for their enclosures:</p>

<li>PCBA by IPC-A-610 Class-2 quality standards, governing build criteria for solder joints, component placement tolerance, and other verifiable aspects of the circuit board assembly.</li>

<p>A recent client needed a power supply product that could stream clean, uninterrupted power to mobile phone base stations. These phone base stations were installed in areas where power was often unreliable, experiencing surges, fluctuations, and noise that could severely disrupt the proper functioning of the base unit and cause disruptions to the mobile network or damage to the base stations.&nbsp;Since providing a stable mobile network for base stations was key to the brand’s reputation, we had to ensure that every phone base station power supply product the client received would provide steady power with the right current and voltage. As a turnkey manufacturing partner, we took responsibility for the design, suitability, and overall performance of the product, including developing the&nbsp;<a href="https://www.syrma.com/quality/">testing process</a>&nbsp;necessary to validate the product against the client’s specifications.</p>



<p><strong>Challenges</strong></p>



<p>Our test engineering team analyzed the product features. It developed a plan to test high volumes of the phone base station power supplies within the production environment, working with the client to ensure a high quality was achieved and key objectives were met.&nbsp;The key to supplying high-volume, high-quality projects is extensive testing. However, with thousands of units being shipped each month for base stations, testing each one individually by hand would be impossible, and testing random selections wouldn’t produce the necessary&nbsp;<a href="https://www.syrma.com/quality/">quality</a>&nbsp;level for every product shipped.&nbsp;The solution involved&nbsp;<a href="https://www.syrma.com/design/">creating a test rack</a>&nbsp;that could test as many as a thousand products at a time, checking every parameter they produced against pre-approved targets, and generating an error for any failed products.</p>



<p>By taking on the burden of developing the complete test plan and using it to deliver reliable phone base station power supplies, the client focused on product development and other core parts of their business better.&nbsp;Often this extensive level of&nbsp;<a href="https://www.syrma.com/quality/">testing</a>&nbsp;is performed at the client’s end, meaning they’d have had to set engineering resources aside to design their own testing setup, costing them both time and money. We employ a team of test engineers who specialize in creating industrial-scale test racks and the software necessary to automate the testing, allowing the process to be done quicker and more efficiently.</p>



<p><strong>Solutions</strong></p>



<p>The client received high-quality phone base station power supply&nbsp;products that delivered the correct power levels to the mobile base stations, increasing network stability. Because we tested the products in-house, the time to market was reduced, and the project was scaled easily, with peak product delivery reaching 1M units received by the client in a single month. The client introduced their phone base station power supplies to the market quicker and offered a superior solution to the telecom network and service providers, boosting their business and helping them increase their market share.&nbsp;As the business relationship expanded, cooperation between our engineers and those of the client increased. We were asked to develop a test setup for the client to help their engineer debug issues found during the product development cycle. By the end of the project, we had become an invaluable partner and a key part of the client’s strategy.</p>

<p>An iconic global brand of household appliances sought a new OEM manufacturing partner for their induction cooktop coil assemblies and controller subsystems, following a falling out with their existing offshore vendor. Looking to start anew with a more accountable, proactive EMS relationship, they considered us after reviewing our superior track record developing similar heating components for consumer appliance OEM customers across international markets.</p>



<p><strong>Challenges</strong></p>



<p>Over the course of several onsite visits between our senior management and the client’s product engineering staff, necessary specifications were agreed upon, including overall dimensions, wattage, and connector interfaces. We were tasked with literally re-engineering the cooktop induction components from the ground up, providing working prototypes with detailed design plans, spec sheets, and an extended bill of materials.&nbsp;Our design team decided upon a collaborative, iterative approach over an accelerated three-month timeframe to aggressively compete for this substantial contract. They first conducted extensive benchmark testing of the client’s current induction cooktop products, recording performance parameters.</p>



<p><strong>Solutions</strong></p>



<p>Next, our team conducted an extensive comparison of available raw materials via our vast network of trusted suppliers. Our engineers performed deep mathematical analysis to optimize redesigns of the main inductor elements, including coils (wire diameter, strand quantity, windings), ferrite magnetics (size, materials, placement, adhesives), and thermistor circuits.&nbsp;They next determined the most viable, cost-effective construction options, including shaving high manufacturing costs from the client’s previous vendor via alternate engineering. Finally, the client’s technical representatives were presented with multiple prototypes for evaluation:</p>

<li>10, 8, and 6-inch planar induction elements easily adaptable to every model of the client’s cooktop line</li>



<li>A full span of wattage ratings, ranging from 1,800 to 3,700 watts</li>



<li>Each prototype featured subtle differences in materials and construction patterns</li>



<li>Assured full IP protection for the custom-developed product designs</li>
</ul>



<p>Following successful testing of the initial prototypes, the client green-lighted the early phases of manufacturing. Over the following 9 months, we shepherded the inductor designs through a rigorous qualification process: pre-pilot build to facilitating UL approvals before a rapid ramp-up of initial pilot build quantities.&nbsp;Four years later, the client remains very pleased with our end-to-end design and manufacturing performance, noting consistent, exceptional quality with virtually no defects or difficulties among product units in-field use, setting the stage for three successive contract renewals to date.</p>

<p>Our flagship Chennai location opened in 2006 and lies within a Special Economic Zone (SEZ) for electronics manufacturing, offering economic incentives for imports and exports. This primary facility is within 90 minutes of the Chennai seaport and 20 minutes to the international airport. Additional road and rail connectivity links to the rest of India and beyond and infrastructure advantages with faster import and export clearances. We also have labor force flexibility, both technical and manual, to scale to demand rapidly.</p>
